What's wrong here?
My guess: Someone at some point left the crank pulley bolt loose which started to beat the deep notch into the side of the key, then mutilated the exposed end of the key by trying to beat it back into place with a screwdriver (or similar)
Was the bolt TIGHT when you took it apart this time?
BTW technically a woodruff key is the half moon type.

Not tight at all. I took it off by hand, without the 50mm holder, using just a ratchet. It Might have needed 25 lbs-ft to get it loose!
i wonder how much longer before the crank pulley passed me while going down the road.
most everything else has been in decent shape.
The 2 year old t belt is a mitsuboshi, and the water pump is an Asin. The crank seal that was leaving stains on the floor was a no name from Mexico.
The head goes to the machinist tomorrow morning. I’ll see if he will make me a new crank key.
It looks like the engine has been rebuilt before:
Something tells me that’s not a factory sharpie mark
I’m assuming that means the mains are .010” undersized. I decided not to pull the pistons to clean them, I’m just tired of wrenching.

Nah, those are factory markings IMO.
Here's a pic from an oil pump reseal I did some time ago
I'd expect any real machinist to permanently stamp their work. Never sharpie or paint mark.
