well i am at a loss, i have no idea what is wrong or what else to test. i felt that taking the pulley off and the noise going away was a solid lead. I am just not sure how else to pursue that lead

timing belt sprocket... thats the top pulley on the timing belt correct? if it is i have no idea what you are talking about. if it isnt then i still have no idea what you are talking about.

crank sprocket is what i was calling the crank pulley? the one where the alternator and powersteering belt connect to... if so then i only have one spot for a woodruff key.

Yikes, that's kinda nasty then. Maybe get it checked out by a good, good mechanic and prevent throwing a rod.
