Turbo problems solved, Turbo install **Update** **Pics**
Bought a used T25bb (TSI) kit from xtechcivicx. Kit came a lil' on the bad side in terms of condition. Have a few issues with it i need help with (possibly major!)

1) UPS broke off an oil feed line! Can this be fixed!? If so how!?

2) Actuator housing is missing a bolt the bolts it to the turbo. Housing resting up against exhaust manifold.

3) Dirty *** intercooler. No longer brushed, it black!!!! Can i spray paint it silver!? If so, what kind of paint?

take the oil fitting to a walder and have them rewld it shouldnt take but an hour and cost 50 bucks. mine cracked too. I just had it fixed. cost me 40 dollers
second take the turbo to a auto store and find a bolt to replace the one that is missing
you can sprey the cooler but only with a light coat. stand about 2 ft from it and mist the paint down in to it. you could clean it with break cleaner. or let it sit over night in a tub of chrome cleaner and water.

i would let it sit and get as much of that dirt off as possible, then decide if you want a light coat of spray or not.
i agree, get it welded.
i agree, get it welded.
I would replace all the fittings with brand new brass fittings. I would also ditch all the hard-line hoses and use new flexible steel braided hoses/w AN fittings. Much nicer and better for your set-up. I would buy the pieces seperate and put them together. Less expensive than buy a complete hose kit, plus you make custom make the lenght that you need versus being stuck with a return line that it 3 feet long when you only about 12-14 inches....I bought all my lines/fittings from Summit and its all the Earl's Hoses and AN fittings. Nice anodized stuff.
Oh yeah, get all new vacuum hose. Buy it from NAPA...Dont get that colored ****....it'
ll blow up like a balloon or flatten right out....garbage. Better o have fresh stuff than have to search for a crack or cut cause you have a vacuum leak.
The intercooler, clean, polish it. I got those fine grit sanding blocks and went over the whole thing....took out all the nicks, dings. I also inspected the welds and had my intercooler re-welded in some places. Prep work my friend.....it'll make things smooth after the install.

Just had a long conversation with the guy doing my install. He's specialized in custom turbos and etc for 11 years.
1)He says the broke line is a coolant return. He says he can tig weld it back on, so that takes car of that.
2)As for the missing screw/bolt, that's no problem either. He can replace that.
3)As for the intercooler......we can flip it around and use the other side. The other side is in a much better condition. No black stuff, and very little bent fins.
The only hassle with this kit is going to be all the electrical stuff (because its a used kit, and the lines are cut). He said if its too messy, then he has a few of the injector blocks, and ICU control blocks lying around that he could use instead (NEW). So yeah, this guy knows what he's doing. He works the whole east coast of NC, he says he does about 3 TSI kits a month.

I would not paint your intercooler if I were you... like the other guy said above let it set on a chrome solution to get all that crap out... the faster the outside air contacts with the intercooler the colder for the air that passes through it... just my .05
The intercooler could also be cleaned using acid wash...used my professional IC and radiator repairers....just let it soak
brake clenear, would also do the trick, but do not use kerosene, as it will leave an oily film everywhere
Painting it: I'd suggest to use Swain Tech to get it done...

on this turbo there is coolant and oil lines. The T25bb is a water cooled oil lubed turbo. keeps the bearings from getting too hot.

You can get most turbos either wet or dry CHRAs.

Car's at my buddies (tuner shop owner) garage getting turbo installed. Stayed today long enough to help with taking off the front bumper, intake, header, downpipe, then i had to head off to work. I called him an hour ago and he's tig welded the coolant line back on and replaced the screw missing from the actuator.
Also the other night i let the intercooler spend the night in a stainless steel polish bath. Here's the end result of that, very pleased:

helped out today a lil' with on-going install at the shop. So far, test fitment of turbo on the engine, intercooler's been mounted, most electrical ran, injector block completed
Tomorrow: Plubing, coolant and oil lines, complete fuel line hook ups, computer componets.
I'll be stopping by the shop after work tomorow (10pm EST) and i'll try to remember to bring my digi-cam so you guys can have a look. BTW, i swear i wanted to jiz when i saw my intercooler mounted!

*Update*
Turbo installs been on-going now for close to a week. Last few days we really haven't touched much on it. Here's a pic of the install so far.

We've only gotten the intercooler mounted, some electrical ran, turbo mounted, and fab on the oil pan done.
Here's what's been slowing us down. We've been spending most of our time working on this 240---> Silvia Conversion w/ a T04S turbo. We've built this car from ground up. All we started with was a frame.

We should be working some on my car today, but we'll see, haha

*Yet another Update*
We made killer progress last night!! The TSI kit's charge pipes run along the driver side to the down-draft throttle body......after trying to piece it all together we said to hell with that and made our own custom charge pipes. We ran the piping down the other side where's there plenty of room and plan on custom making an intake to go where the battery goes (relocating to trunk) Now at the track i can remove the passenger headlight and get as much flow to the intake as possible. Would it help any? Probably not, but it'll look cool, haha. Sorry, but no pics. I didn't have my digi with me last night. We're working on it again about 8pm (EST) tonight, so i'll snap a few pics for anyone that cares.

*Update* 12/17/04
Last night we just worked on fitment with the bumper. Triming here and there, shaving here and there. Moved a few bolts for the lip. So now the bumper fits. Yay....
Still a bit of things need heavy work. Moving the battery to the trunk is tougher than we though. I gotta get about 20ft. of 4ga. cable, ground cable, and and a battery box..........simple enough, but i'm broke, argh
We still have to relocate the power outlet and fog light switch, finishing touches on the piping, and 90% of electrical to run. I'm gonna stop by after work (10pm EST) to see if they've worked on anything tonight. This guy does GREAT work.....only......it takes him forever!!! This will be the 9th day my car has been in our shop (Averaging 1-1/2 hrs of work a day)
Oh, and about some pics last night. I had my camera.........and no memory stick!
It was still in my computer from the last uploads. Anyways, if they're at the shop tonight then i'm deff snappin some pics for you guys.
OH OH, and i fabbed up the intake last night. It looks pimp! Check back for some pics!
